GCI HSC Panels - From Start to Finish

Thank you for taking the time to learn more about the Gorilla Composite Innovations Honeycomb Structural Composite panel system - the GCI HSC.

This panel technology stands apart from conventional panel systems and imitations introduced since its original development in 1947. What you are about to see is a complete photographic progression showing the transformation from hand-built panels to a finished 960-square-foot second-floor office structure.

These particular panels were produced as a special project for a customer affiliated with another GCI division. In fact, they were among the lightest GCI HSC panels manufactured in decades, utilizing ¼-inch plywood skins and weighing only 59 pounds per panel.

Based on the original CABO-certified engineering data tested by Keller Engineering using 1/4-inch OSB skins, these panels can achieve minimum performance values of:

  • 7,200lbs 12" x 8" axial load with 0.4 deflection no failure
  • 6,000lbs racking sheer, 2- 4’ x 8’ panels, spline connection 0.4 deflection no failure.
  • Compression 120 psi minimum or roughly 550,00 lbs. for a 4" x 8" GCI HSC
  • Tensile 38.38 psi or 4,806lbs per square foot.

Throughout the photo series, you will see examples of the panels being hand-assembled, packaged for shipment, and installed into a completed structure.

While these panels were assembled manually for this project, GCI HSC panels are specifically engineered for precision manufacturing on a dedicated GCI production line capable of producing one panel per minute with tolerances of approximately 2 mm + or – the plywood tolerance.

Another noteworthy point in these photos is that there is no need for panels beyond the 4" x 8" size. The GCI HSC panels can be easily spliced together to raise wall heights or make free spans with exceptional strength and accuracy.

One of the most notable advantages of the GCI HSC system is that it eliminates the need for traditional headers and truss systems in many applications. The photographs throughout this project provide practical examples of how the panel system itself becomes the structural solution.

This office was constructed as a second-floor mezzanine installation inside an operating facility. Remarkably, the entire structure was assembled by two individuals with no prior carpentry experience and no previous hands-on experience working with GCI HSC panels. Their only training consisted of the tutorial assembly videos available on our website.

After completing the first four panels in the northwest corner, the installers began developing their own assembly efficiencies and installation techniques as they learned how the system functioned. Daily progress photos documented the rapid advancement of the project.

What makes this project even more impressive is that the office structure was completed in fewer than 40 total labor hours, while both individuals continued managing their regular plant and maintenance responsibilities during the build. Midway through the project, approximately 20 hours into construction, the plant manager was injured in a motorcycle accident and was no longer able to oversee the installation. From that point forward, the assembly team completed the project almost entirely from verbal guidance and the online tutorial materials.

This project demonstrates something we at GCI have long believed and expressed: individuals with basic math skills, moderate tool familiarity, and proper guidance can quickly learn to assemble high-performance structures using GCI HSC technology.

For years, we have compared the GCI HSC system to "Lego-style" assembly, and this project validates that concept. It also highlights another critical advantage: a broader labor pool can be trained to perform at remarkably high levels when provided with a simplified, precision-engineered building system.

The project also demonstrated that exceptional accuracy, consistency, and production speed can be achieved with moderately skilled labor while maintaining minimal material waste. Even panel cutoffs were repurposed into secondary assemblies, further improving material efficiency.
